Default Regristration problem :(

Been struggling with this for some time now. Checked bobbin and top thread tension, went back to stabilizer on structured hats, nothing seems to fix the problem. I have sewed this design several times on hats with great registration, one hat messed up and now they are all coming out like this.

The design sews the o in Texoma first in the green, then m,a,x,e,T. Starts sewing the outline in the same order. I cant figure out why the oma have such horrible registration but the others seem to be ok.

I'd appreciate any help anyone can give me.

Try to embroider the design on a flat garment. Is the registration ok on flats? Move the Cap drive to each site by hand. Is it going smooth and easy!?
Try a different design and see if the registration is OK.
If she design was Ok before the problem should be on the machine. Could be the Cap drive or the pantograph (X-axis). The y-axis looks good. But I am surprised that the first letters o, m, a have registration problems and the later ones x, e, T, look ok.
Could be problem with the cap drive when it moves right from the center... maybe a dent or a crack on the drive...

Did you try embroidering it in the same order but the full letter (2 colors) . I know you will have more trims but it may be worth it

I moved the colors closer to each other and that seemed to help it. I'm using a Ricoma that is going on 6 years old now. Was moving from needle 2 to needle 14 on the color change. I'm not real sure if that fixed it, or I took the cap driver off and cleaned and lubed it.

I appreciate the replies, hope to be on this forum often.

This is for later use. I have a four head, and had a registration problem on only one head. Drove me crazy until I looked at my needles, one was bent a little to throw the registration off. The only other time I had a problem, was a screw got lose on one of the cap drives.
