What size foam do you use for puff lettering?

Default What size foam do you use for puff lettering?

I've come to the conclusion that manufacturers in China can't get lettering straight on caps. Their rate of defect is close to 30% so I want to do the puff here. If you have lettering between 1" and 1.5" tall and 4.25 to 5.25 inches wide, what thickness of foam do you use? The lettering is either solid or has the satin stitch around it but below the inside puff (like campus or athletic 2 color) for a shadow effect.

I do all my own 3D foam puff designs and use 3mm thickness foam. If you have availability to a Hobby Lobby store they sell this 3mm foam for roughly 99 cents, with usually a 30% mark down. My local embroidery supply company sells the exact same stuff for $3.00 each. Be sure and use a heat gun, not a hair dryer, and your designs will look wonderful!
