Default Happy 1501 breaking thread on hats - question

Howdy!

Just got a HCD 1501 & love it, however when we try to embroider hats, any time the design starts at the bottom of the hat, it simply breaks thread after a couple of stitches & breaks the needle occasionally. However when the design starts at the top of the hat and works its way down, it handles the entire process fine, including when it gets to the bottom of the design.

Any ideas for us? We have tried double backing them, tightly securing the cap frame & all that - any help would be much appreciated as we pretty much only use this machine on hats...thank you!
