Re: Badges or Patches
The border is called a "merrowed" edge and is done with a special marrow machine. I had looked into doing the same thing. Instead of purchasing the machine, which i believe was about 2000$, we ordered pre-merrowed blanks and embroidered those.
Re: Badges or Patches
I would purchase the merrowed blanks but you can make your own "merrowed" edge with a satin stitch, just be very careful when you cut around the border. Also, I would add some Fray Check on the back side.

I agree with SunEmb.
When you make your "merrowed" edge with satin stitches and cut it, you can use fire from a lighter to softly touch the edge for 2 seconds in back-and-forth motion, that can help the thread tighten up. (Careful! Don't burn the whole thing)
Some people use tatami stitches as border. That's not a bad idea. either.

Re: Badges or Patches
Thanks for the advice.
In the end I have done two things.
For small orders I have made a 2mm satin stitch with a 1mm satin stitch over the outer edge to give it more body. Then carefully cut and burn te edge using a soldering iron. The double satin stitched edge helps here.
For larger orders (0 or more) I use another speciallist firm to do the work. Saves time and they can do it for a good price if the quantity is right.

If you need blank patches we can supply you with a minimum of 50 per size. Its a lot easier and the time spent trying to fabricate a merrowed edge it's worth getting
